My exhaust has been leaking between the manifold and pipe, I bought a new one and replaced it. It still leaks on the side closest the firewall where the distance between the bolts is the greatest, this is where it leaked before as well. I took it apart and made a thicker gasket from 1/8" aluminum hoping it might seal better, but this didn't work either. I'm just consideriung to try the store bought gasket again with high heat silicon (ultra copper 700F). My 1990 tracker 4x4 is just cooling off in the garage.
Any suggestions? Is trhis a common problem? The surfaces all look clean and smooth, I'm thinking either the manifold or pipe is warped?

Mine kept doing that, I would fix it, and it might hold for a week or so and it would blow again. After several times of messing with it one of the studs stripped out so I just said screw it and bought a header to do on the thing.
You might check to make sure the motor mount isn't broken, I think that is what was blowing mine, the motor would torque up and I think just twist it to far or something. Worth checking anyway.

My gasket broke away and isn't there anymore. I can wiggle the pipe. I haven't fixed it yet....
If it does cause a big problem, couldn't you remove the manifold and down pipe, bolt them without a gasket and weld them together? Or would this make it impossible to put back on as one piece? I think the header from Calmini is one piece..........
