The wifes Truck was put under the knife back on April. 1.
What you see up to now, is one month of work, I took one week off, & the rest is weekend work 8)
It HAD 33's, 3" body lift, & 2.5" suspension lift.
Busted cv shafts, wheel bearing, struts, pretty much the front end came apart after one run ;D
So........... The build begins.
Here are the specs.
2002 Suzuki XL-7 183Hp V6 Automatic (loaded)
Wheelbase: Unknown , stock was 110"
Axles: Since my stock WMS is 62" & I needed the gearing, I had no choice but one tons.
Front Dodge Kingpin Dana 60 35 spline-ARB -->67.5 WMS (stock WMS 62")
Ford Rear 35spline Dana 70- ARB-disc conversion-->65" WMS
7.17 Gears (5.13 gearing stock)
Steering, high steer arms from Technical designs, 1 ton TRE's, IFS box
37" Toyos & 17" aluminum rims. (not my first choice, but they were free with the rims.lol)
Front suspension 3 link w/panhard (JJ one end, poly bushing) - coils unknown
Rear suspension 4 link double triangulated-tj lift coils
(shocks unknown-hoping for bilstein 5150 or BBCS)
Upper links 1.5" DOM 1.25 ID (currie joints)
Lower links 2.0" DOM 1.5" ID (Creeper joints)
Transfer case: Kicker 2 (OTT) w/Yota case (marlin 4.7's) -from my old truck, bolts onto my automatic

The main upper link mount truss on the rear axle had to be lowered an 1.5" to bring the upper link angle within spec.
Had to notch and plate the rear frame a bit to clearance the lower links. (No biggie)

3 major issues in the last few days has stopped the production line. (But today all 3 were solved)
1. We cannot use highsteer because of where our frame is situated-Conventional steering it is.
2. Finding out we need a forward facing steering box-using a FJ80 box now
3. Determining we need to bend the lower links-found a solution

I never thought a Suzuki would be the EXACT width as a 1 ton dodge. Huh... (Our frame actually goes wider in the middle)

Because of the tire being so close to the frame (a few inches |removethispart|@ full crank), the lower link that was supposed to be on the axle tube short side has to be moved.

The solution, we thought we have to bend the lower links.... well not so fast......

Buy some 1/2" angle iron , 4"X7" and4" wide
Notched it to fit snug on the spring perch.
We will be drilling & tapping (5) 9/16" holes & Doing gussets from the axle tube for reinforcement.

Grade 8 bolts will be used, they are tapped for 9/16 bolts & alot of gusseting still left to do here, you get the idea.

Yes, 7.17's are the tallest gears available.
With a gear calculator, to bring our truck back to stock gearing, we need 7.09 gears, with 37's,
Truck is stock with 5.13's & 27" tires.
It was a little shocking, but the toyota axles we were going to use were lacking in alot of areas, WIDTH & GEARING .
The DANA 60 front leaf spring pads were almost an identical match, so the XL-7 has a very wide frame width, almost as much as a 1 ton Dodge truck :o

This weekend was T-case time/getting diffs set-up. They aren't in yet, but overcame some big obstacles again.
Saturday was re-seal the toyota case & upgrade to a hardened output
(truck as a bench works nice, the plywood tailgate is a lifesaver

Meanwhile the rear diff was being set-up by a local gear-guru

Very happy that the ring gear spacer worked out (props to GearMan for his info & our machinist friend

Today was figure out the kicker2 (sidekick case). Well ya, we had some challenges.
The tranny output shaft is much larger on the xl-7 compared to a little sidekick.
The V6 grand vitaras (2.5L) are the same as a sidekick, but add 30Hp & the xl-7 (2.7L) t-case needed a bigger tranny output shaft)
At first we thought we were F'd.
But somehow managed to figure out that ENTIRE "Input" section/shaft of the t-cases swap over. That saved the day, thank you Suzuki!!!!!

That's good to know about the t-case input shafts.... This is something that we've been kicking around the campfire for many years but just didn't have the need to try. Now, XL7 auto trannies and more importantly, manual GV and XL7 engine packages may be a possibility!

If you take things apart enough you can also put the shifter from a Tracker in the XL7 transfer case. :D

This long weekend (victoria day here in b.c.) was full of progress!! Alot of little things got done.
Completed:
T-case's installed !!!(kicker 2 & toyota) Alot of bending this shifter and that shifter! BUT the shifters are in a great location, either side of my e-brake.
I will take more pics of the top shifter location once a cover/plate is made up.
Speaking of E-brakes.
The T-case e-brake WORKS using the factory e-brake cables & handle, again because of thinking outside of the box

Fuel lines are ROUTED & good to go!

Lance, thanks for the free rear diff parts. You are currently building my dream truck, have fun with it. Can't wait to see the finished product. Keep notes, I might be calling on you for the same job soon.

I have a TON of updates, the truck now drives under its own power ;)
Lotsa updates, and wow have we been lucky to have great people & shops helping this project along lately
Lets start with the rear d-shaft (front is not done, it will be the last item on the list)
we ended up using a 2 piece (tundra? I think) for the rear, front is yet to be determined, probably a toy cv shaft.
Tried the cut & weld approach , LOL .... lets just say the shaft was |removethispart|@ the driveshaft shop the next day
The guys there were super fast (1 day turnaround) & great to deal with.

Next up, finding an arb compressor.. It can do tires, just had to make a slight modification to the manifold to accept both arb lines It is now completely plumbed and ready to go.
The compr. fit very nicely between the battery & cone filter.

Now the panhard was one of the biggest issues seeing as we dont have a bender. Thanks to a friend who brought his bender over. PHEW.

We did have an issue with the brackets, they needed to have a larger bend, these were the bolt on type not welded on.
Just did some D.O.M. spacers to compensate for the issue.
(so remember kids, there are SOO many versions of 60's & 70's , ruff stuff was a little surprised at the issue, but again, there were so many camper special additions with different brakes throughout the years who knows. lol)

GREAT build. Don't know what could be wrong with it, except it isn't mine. I really enjoyed following your work. Now just waiting to see how it does on the trails, as the stocker couldn't handle trails I guess you are going to hit a few with the best built XL7 I have seen.

thanks for the kind words guys! we will see how it does on the trails, i may have to deal with some tire rub issues. a bit of a compromise of keeping it so low with 37's.

Truck is now on the road, .
Its insured, driveable & handles amazing , no joke , must be the blingsteins. Around twisties I am shocked :o
Brakes were successfully fixed with that larger master cyl. (87 chev 1 ton) , stops better than it did stock.
A little choked about the t-case pissing gear oil, will try to fix that ithis wknd..
It feels like it has 33's on it , thank goodness we geared the snot out of the truck, lots of rotating mass & extra weight to contend with.
Finished the t-case shifters, no more gaping holes haha.
Arb's are wired up & working.
Still have to get a front driveshaft made & install a steering stabilizer.
Just a poser shot in our front driveway, truck flexes WELL. 8) 8)
Will post more pics once we actually go wheeling with it, next week I hope.

That is one monster of an XL7. So... what sort of mileage do you get? :D

not that far from stock actually, with the gearing matching the tire size back to stock, it just has a bit of rolling resistance due to the larger tires and a bit more weight worth of running gear and steel exc.......but its not bad at all.
if it where not for the 7.17 gears it would NOT be fun at all
