This is a transplant post from "zuktah owners" below, so it's not chronological.
I'll make this the primary project thread so more dudes can look at if they wanted.
I'll be doing a few things to the zuk. Its already sexy as hell, I'm just doing the cool stuff and a few repairs.
This build thread will follow no logical order, because I have to be in the mood to do a specific task before I commit to it.

First things first; Here's the 2002 Neon seat next to the 1987 Sammi seat:

Here are the seat mounts as the existed. You can see on the drivers side next to the seatbelt there is a piece of metal missing:

Passenger side. Some fat pig sat in the seat and sunk the rear mounts through the floor. I'll end up fixing it somehow:

I started with taking the seat sliders off of the Neon seat to test fitment:

You can see here that the Neon slider is about 1" longer than the factory mount:

There's a little pin in the way of the seat fitting all the way down on top of the mount.

I decide to hell with it and get this out:

After about an hour of cutting and using a chisel, the floor now looks like this:

I could grind the floor down smooth, but nah, carpet is going to cover everything up.

If I were to use the factory sliders and mounting points, the seats are just too high up for my taste. My head comes to within about 2 inches of the roll bar braces. Not good for wheeling.
I figure what I'll do is attach 2" box tube for the front mounts and 1 or 1.5 inch for the back to get the proper angle.
The seats in the pic are just sitting on the floor board so they are about 1" lower than they will be when all is said and done.

Alright so I went to Boman and Kemp Friday and picked up some 2.5 x 2.5 x 3/16 and some 1.5 x 1.5 x 3/16 steel square tube to mount the seats.
I'll probably be cutting it tomorrow and throwing it in the zuk to get the seats back in it so I can get it out of my garage. I also picked up the windshield armor from LRO so I'll be painting that to match the rig (unless the silver vein looks good on there as is) and putting that on.
Got the alternator bracket, new (yes, new) tail lights and lenses and some pedal pads in on Friday. Got the CS130 alternator on order and all LED bulbs to replace the filament type so bumps on the trails won't effect the bulb, oh and they look better too.
Umm, got the DP rockers, however the bitches aren't going to fit without taking die grinder to em... meh
What else ....... oh yeah I need Tai to come up and weld in some sheet metal to fix the floor where some fat ass sat on my passenger seat. I plan on fabbing up a rear tailgate panel so I can mount some decent speakers back there. I may do DP as well but the last thing I need is more weight on my tailgate with that 33" on there.
I'll spend some time on the sammi tomorrow between college work and post up some pics of the progress.

Ok so I got one seat in today. It took forever to get it right and a few trips to Lowes for some hardware, but I'm satisfied with the result. There's still some time tonight, I may go screw around with the new rear lights I got.

The sliders have little nubs that protrude down so I had to deal with that:

I was going to through-bolt the seats on the tube but decided to drill and tap the holes instead. I tapped them to re-use the stock neon bolts (i think they're #10 x 1.25)

Yes, it's off center for a reason. Since the seats are wider they don't quite center with the steering wheel if put in eqially spaced. This way, the seat is as far to the trans tunnel as it can be.

Mark and drill through. The material is so thick it was a bitch to drill through. Wish I had a drill press....

Here's what I did underneath. This will all be undercoated and the topside will have foam in-between square tube and the floor channels. It'll also be silicone'd and bed lined. There are lock washers, and I am considering using lock-tite.

And here we have one 2002 Dodge Neon seat, with sliders, mounted into my 87 Sammi. The height is perfect for me and the seat is an inch further back than the stock one at its rear-most position. Nice for long-legged people. You can also see in this pic that I have to put another snap into my soft top. The hole has to be re-tapped. Matter of fact, I'll go do that shiz now.

The other seat will go in tomorrow. I test fitted the windshield support bracket today and I decided to use stainless steel allen head bolts to attach it to the windshield frame, instead of the sheet metal screws provided with the kit. The primary reason is rust. The screws provided will surface rust at the first sign of moisture. Fail.

Got some hex head machine screws today to mount the windshield support frame. I may tinker with that tonight. Either way, I'm doing something to the zuk tonight.
Also went to Harbor Freight and spent $50 more bucks on cool shit I don't need.

I got the windshield support brace put in tonight. I tested my tapping ability on the little black plastic deals on the roll bar.
Also stainless #8-32. I put a little dab of silicone on each screw before putting em in to thwart rust:

I haven't decided whether or not I am going to put the mirrors on the support or not... I suppose it would be the right thing to do when I go doorless. The other option is to get a spare set of mirrors and throw them on when the doors are off.

More tomorrow. Maybe the passenger seat. I'm toying around with the idea of using plexiglass as a panel on the tailgate. It's light and strong and I'll mount two speakers of some sort on the tailgate as well.

Thanks Recon, I'm trying to stay motivated but the zuk is being stubborn.
No pics tonight cause I am PISSED. I got all the tubes measured for the passenger seat. Got the front tube in all snug and was finishing up the last 4 holes on the rear tube....and my 3/8 titanium drill bit simply WON'T cut through the tube all the way. All the other bits leading up to 3/8 went right through but the 3/8 doesn't want to cooperate. I tried 3 different ones and all no-go. The bits are sparking and burning. Idk.
I'll get a new carbide bit tomorrow and finish it off.

wow that new bumper looks nice. did you see the guy at the swap meet with the speekers in the tailgate? heres a pic of his below. I did see that. I'm not a real fan of the diamond plate interior stuff, I think it belongs on the outside. I think I'll end up fabbing my own panels eventually. Speakers back there would be good but being mounted to metal attached to metal I bet it all vibrates like an SOB.

Oh no I wouldnt attach metal to metal I would try something else. I will post on here when I have the plans all drawn and finished probably in the next 2-3 weeks.

Are you talking about the kick panel ones or the ones that go near the roll bar? They all looked bad to me :)

Got the passenger seat brackets mounted in. Tomorrow I'll protect the floor with bed liner and take pics. Oddly enough, the passenger seat sliders are offset a bit. Good thing I did one mount at a time and didn't just measure it all out. I would have had a crooked seat.

I got the floor done, the package tray mounted, the seats in, and the grill painted and on. The zuk is back outside finally.

Alright folks, I got some more work done on the zook.
The seats are in, the floor is done, the rear lights are wired (correctly this time, stupid previous owner), the alternator is in (not wired yet) and the battery re-wire is in work.

I decided to use a skyjacker stabilizer rather than the OME one. I took the stock one off. I haven't driven it yet to see the difference, but the stock stabilizer was trashed. No wonder the zook was all over the road.

I also decided to take out the left and right vents and mount the tweeters from my MB Quart component set on their place. I had to fabricate some panels out of MDF. I did it in such a way that if I ever wanted to, I could re-attach the factory vents with no problem.

The driver side was more difficult because the vent trim won't come out. It's either part of the dash or really stuck in there. I didn't want to force it so I worked with it. The MB quart tweeters are almost perfect for the hole:

I'll post more pics when the alternator is wired up tomorrow. It's a tight fit for sure. For those that want to know, I used a 35.5" v belt, the original top bracket, and a custom made lower bracket for a 10SI/12SI. I had to shim it with washers, so I'll take pics of that possibly tomorrow.
Oh yeah, the grille is done. Pics to come. I also ordered a complete diamond plate kit for the doors, new regulators, and some other goodies.

great some updates. that tweeter is a great idea I will have to do that since where the stock speakers are supposed to go the last owner hacked out these giant holes so he could mount speaker boxes in by the feet. the seats look great too hopefully once I get this new 1.6L 8V head I picked up rebuilt I will start on putting neon seats in mine.

I think I'm going to try and head to the pick-a-part and get the back seat from that neon. Then I'll have a shop cut it down and re-sew it to fit my back seat.
I'm also looking for an electric fan and whatever else I can find at the junkyard (maybe some YJ or CJ springs).

I am a long ways from radio ..lol the last hing on my list. Im going to turn my tail gate into storage I think ... we shall see.
I need to find me some reasonable priced fender flares ... I just cant see spending 300 on plastic that I will most likely rip off the first tight trail I run.

Ok I'm sorry for a dumb question that I might know the answer to already but what is "MDF" I may know it by another name and I drool every time I pass your Zuk sitting outside your place LOL. I want to stop in sometime and meet you (Is that ok though?)

Yeah thats cool man.
MDF is "Medium Density Fiberboard" and is most commonly used for speaker enclosures. It's low resonance makes it ideal.
I may end up making my own radio mount since the factory plastic one is terrible...

im trying to make my cabin waterproof so im using a marine grade head unit case. from what i can see of yours, your not going that route (cloth/cushion seats) but its an idea you may be able to build off of

Currently I don't have any leakage inside. I don't foresee any issues either but if I do I'll take care of them instantly. The cloth seats are because they are comfortable and really cheap. I contemplated the poly bucket seats but just didn't like them at all.
I don't plan on wheeling through rivers, so I don't really see an issue. I am looking into a waterproof style radio housing to modify and put in the stock location just because the stock one is so bad in every way.

Its model #7100. It was a pain for me to line up because I have diff caps that got in the way. I haven't driven it anywhere since but I plan to this weekend. I'll update when I do.

Yes that makes sense and does not look to bad either. I think I would run the speaker wires into the "Targa bar" that is in front of the roll bar and then down through the door jam and up past the stock location for the front speakers that is how I ran wires for my dome light, and tweeters

Alright so due to the exercise we had this week I didn't get any work done the to zuk. Tomorrow I will be finishing up the alternator, stereo, diamond plate door panels, distributor o-ring, both window regulators, and anything else I can think of.

I got tired of the stupid plastic crap that holds the radio (or doesn't) so I fabbed a new piece out of 1/4" MDF. It fits very snug and is secured with adhesive. I also sanded the hell out of it with a dremel to remove the knicks and scratches, then sanded it smooth. I'll be painting it or rhino-lining it. Haven't decided.

I also replaced all the bulbs with LEDs. Once I decide what kind of headlights to get, that'll be next. I still have to put the CD player in and I'll be building a removable box with a quick release amp setup for my MB Quart Discus 10" sub. For now, no rear fill speakers are planned because the sammi is so small I don't think I'll need em.
Once I get all this crap done I'll be focusing on actually building the rig up with chromoly axles, possibly discs out back, some armor, and other stuff. Once I find 1.6 16 valve I'll attack that too.

my dash looks like yours underneath too I just need to find the time to figure out what all the wires go to since the last owner hacked them all up. what kind of door panels are those ones you are getting rif of they look wild? how much are you asking for them? My door panels are all broken up right now.

They're stock panels re-covered in some velvety stuff with padding. They aren't bad, just not my thing. The wiring hanging down is my doing prepping for the stereo. The splices and wire nuts are for the ignition. I'm guessing the ignition lock cylinder was replaced with one that had no plugs so they just spliced in. I am looking at getting all new door locks and keys so it may solve that problem.

gotcha hmm i'll pass on them then that stock board is so flimsy, I would like the diamond plate but would like something really that my wife can reupholster green to match the seats. were there any panel covers that were supposed to go under these to hide the wiring and all? It may be nice if someone can fab something up to go underthere and cover everything.

I've got a wire cover for under the steering column, I just took it off to have better access for when I wire stuff up.
They're real hard to find though.

Those panels are sweet lookin, i had the same prob with wires, one turned out to be a ground, one was power wire to old radio (havent had a radio in 7 years... guess it was stuck up in there and finally fell), one went into the fuse box but wasn't connected to anything bc of a short that occured way back in the day.

Its the MBQuart NAN216 component set. I also have a Discus 10" sub and a 4 channel amp I have to put in.
By the way, I may have enough of that steel tube left over to do another set of seats.

Yeah. You'd have to provide the drill, drill bits, and cut-off saw. I ruined my chop saw in the process. I mean it works, I just burned the hell out of it lol.
This steel is no joke and is a pain to cut/drill through.

If you can't find any down there, then Transwest up in Ogden has a bunch and I got mine for $30 I think. I need to go back there anyways to get some more stuff maybe this weekend.

So I ordered LED replacement bulbs for the front turn signals before looking at the housings.
So, I just wasted $20. Meh. The bulbs are 1156 and the other one is a 60 something weird one. Add to that, the housings pretty much fell apart when I took them off the grille. Fail.
I replaced all of the lights in the cluster with LEDs and made a new acrylic gauge lens because the old one was crap. I got a bunch of audio stuff coming too in so I'll be screwing with that here and there. Right now the zuk is torn apart waiting for the alarm to come in (tomorrow).
I also messed with the radio housing to the point that I no longer want to even use it. I may end up building one. Idk.

NICE! Cant wait for pics. Can I come see it sometime to get ideas for mine? what bulbs did you get for the cluster? My cluster is so dim right now I can barely see it and the dimmer is all the way up. Im hoping to pick up the white guage faces soon myself.

For the bulbs, I got the following (from superbrightleds.com):

T1.5 Instrument LED bulb $1.79/ea in the following colors:
3 x Green (turn signal L/R and the 4WD indicator)
5 x Red (battery, oil, seatbelt, sensor, and e-brake indicators)
1 x Blue (high beam indicator)
Total about $35 shipped and worth every penny. The rest of the lights on the zuk were about $60 I believe. I didn't really pay attention.
I wouldn't do the white face gauges. I thought about it for 2 weeks and read a bunch of comments about em. They're stickers and there is too much room for error, plus, they light up weird. My black ones are in great shape and look just fine.

LoL funny you should mention wheeling. I do plan on wheeling it, moderately. It was too nice to abuse to begin with. I really want to buy another sammy and beat the hell out of it and keep my silver one as a DD that can play too.
Only problem is the other half won't let me ::)

Look at the pics, they light up horribly. You'd have to paint the needles too, because ours are white. White gauges belong in luxury cars imo. I had em in my Tahoe for a while and went back to black.

as for Airman's 'are you going to want to wheel it?' im in the same boat, i finally have mine where it looks(to me) half decent and the thought of crapping it up again gives me nightmares. but, thats all part of the "fun" in goin off road right? >:D

Ok so I HAVE been working on the zuk.
Couple things I am working on:
I picked up a fuse/relay box from a 90's Rodeo, and I'm gonna make it work -

It's got six 5 pin 30A relay's and one 6 pin 40A relay, plus a bunch of fused outputs and two 80A fusible links. I have already figured out all of the wiring and I am going to use 5 of the relays. One for the starter (this means I can get rid of the "clicky starter fix" thing screwed to my firewall), 2 for the power door locks (currently they are fuel pump relays), and two for the headlights. That leaves 2 more for future use. There is also a diode and a wiper relay that I can use someday if I want to.
The box is small enough to mount on the passenger side, and it goes right up near the grommets that enter the cab, so the finished install will be clean and look factory.
I also bought a new battery with dual posts so I can run the main vehicle wiring off the side posts and add a power tap to the top post for the MB Quart AMP I just got.

I also got the power locks installed. The biggest problem I ran into was the size of the actuators. I had to mount them as far down in the door as possible, yet the window will still hit them. The solution is that I put window stops in the door so that the window stops right before it hits the motor. Its a trade off, but the window only stays up about 2 inches.

The locks just clamp to the existing lock rod. It took a little adjusting, but it's all good now.
I used factory Sidekick power mirror door harnesses so that I could disconnect the door locks when I remove my doors. The plug is just the right size to fit in the door channel when it's shut. The pic is kinda bad but you get the idea.

I also got my XTC speaker baffles put in. They were a perfect fit and will protect the back of my MB Quart Midbasses in the kick panels from water/dust/etc.

Tomorrow I'll tackle some more. Once I get the fuse box mounted I'll take some pics of that. I also got in my turn signals and they are tiny. They're going to work perfect for where I want to put them.
I won't be taking any pictures of the alarm/remote start install for obvious reasons, but suffice to say the truck will be protected with/without the top on and I can remote start it from 2000 feet away.

I've got a buddy coming over to do some welding on the floor to fix the spots were the seat mounts busted through, and whatever else I can talk him into.
Also, the new radiator came in and looks pretty good. I'll be throwing that in soon and replacing the thermostat. My current radiator is 23 years old and definitely needed replacing.

wish I could get someone to come weld my floor and new kick panels in since just giant holes are where the kickpanels are suppost to be from the last idiot owner wanting to mount big speaker boxes there.

just have to say I hope you take that down to the show n shine next year. when your all done I look forward to seeing your sami featured places. It would be cool if you can incorporate some jet stuff from the base or other airforce stuff, I really liked the vehicles that the airforce did with pimp my ride.

I'll definitely take it to the show and shine. By then I'll have the 1.6 in it so it'll be a little more bearable on the highway.
As far as the brand of radiator, its a Spectra from Rock Auto. Its just an OE replacement type. I was thinking about an electric fan but after reading reviews for hours on the pros and cons, I'll just stick with the stock fan for now. Perhaps when I change over to the 1.6 I'll reconsider.

Looks like you are doing a good job. Nice clean work. What kind of bed liner did you use? And what do you think of how it went on and appearance?
And good luck with the wiring, it may be time consuming, but worth it.

The bedliner was ok. I wasn't too concerned with how it looked because I am going to use the new carpet kit that came with the zuk.
I used the herculiner, and I think it'll turn out much better if sprayed than rolled. The wiring is all figured out, I just have to actually do it now.

Got the E-spec headlights in today. Last night I got the battery tray fabbed for the drivers side and the battery mounted. Next I'll be mounting the fuse/relay box and FINALLY wiring everything up.
Now that it's getting colder I really want to get my other vehicles back in the garage and put the zuk outside.

Got the other battery cabling cleaned up and figured out:

Its a dual post battery on the drivers side that runs stuff, and the other battery runs the headlights, door locks, and other stuff. The headlights now work off of two separate fused relay's within the fuse box, and the door locks are the same. I also got rid of the "clicky starter fix" and used the starter relay that already existed in the fuse box.
My 200 Amp isolator relay should be in tomorrow. Why use a relay? Because it's better than an isolator. You wire each battery to it and then the ignition wire. Good to go and the batteries won't drain each other.
Uhh lets see, also got one of the E-Spec headlights in and working, just have to run wires to the other one.
Still more work to do, so stay tuned if you care to.

Not lately. My dad's coming in tomorrow so I figure me and him will tinker with it this weekend.
There is still no radio in it, no amp, no sub, the new radiator still has to go in, the P/S, etc.
The alarm is all dialed in but being carb'd doesn't help the whole remote start thing. I may end up have to do a timed crank or find another valid tach source because the alarm starts the truck and then doesn't realize its on and shuts it off to try again.
Anyways, all I am really waiting for is to get the floor welded up so I can get the amp in and the carpet in.

Quick update:
The amp/sub/head unit are in and the zuk now sounds better than my Lincoln. All that's left (for now) is to put some dynamat on the door panels and put them back on, and get a diamond plate panel for the tailgate.
I'm probably going to have some carpet professionally installed, because I'm not real fond if the kit I have currently. I may put it up for sale. Its great quality, but cut for a zuk with stock seats.
The remote start is working great, too.
