Chalk a few hundred clams up to lack of experience I guess. I JUST rebuilt this case with all new seals/bearings. Literally took it on one 4-6 hour woods trip afterwards. I must have done something wrong. None of the other gears are like this so I assume something came loose somewhere.
BTW im in need of a new case... pm me!!!
transfer case noise , trans noise, xfer case noise, transfer grinding

i kill a set of gears just the same way what happen is the 2 bearings that sit inside that gear has a spacer to keep the 2 bearings from moving together i lost mine didn't notice on reassembly killed a 6.5 gear set fast good thing it was a trail gear set of gears life time warranty no questions asked took a week had new gears and ordered a bearing kit too i made a spacer out of copper water pipe worked great still running it

That sounds like the same cause and effect. It looks like the lower needle bearing "cage" overheated/failed as a result. The bottom "ring" on the lower of the two bearing sets was chewed up along with the copper ring that sits on the case. My case fluid looks like magic pixie dust was sprinkled in it lol.
Worst part is all the bearings/seals are brand new. With the metal shavings everywhere... salvaging and cleaning the output bearings is a bad idea probably? ...how about saving the seals?

Looks like there was water in it......... Bearings dont like water. :-\
