The last project I was involved in
the caster was set to 6* and the
pinion was just turned to point at
the T-case

Good luck

The angle of the pinion must be with in 6-7 degrees of the out put shaft of the transfer case.

Get an angle gage with a magnet on it.  Then measure the flat end of the T-case shaft and the flat part of the pinion flange.

If you go through the archive, there's an article (by Mike Hagon) on how to over rotate the axil for better pinion clearance.

The only other way to do it is to have a custom shaft made with a CV at the T-case.  Then the angle doesn't matter.

When using a cv shaft (dual cardan joint) the axle end is set between 0*& -2* it does matter. Basically uder load you want it at 0*.
