88.5 Zuk Sami Starting issues. Need help.

I have a 1988.5 Suzuki Samurai JX, that I've been rebuilding from the ground up as I can. I've ran into a problem with trying to get the sami to reliably start each time I turn the key as I normally use it as my daily driver. I noticed that the starter would click when I would go to start it. So I started replacing parts to try and find the source of the problem. First I bought a new 650 cold cranking amps battery, worked for a month. Second put in a used starter, didn't help I even had it tested at VIP they said it was fine. Third I replaced both battery cables and sanded the grounds when I did that, again helped for a very short while. Fourth I bought a clicky starter fix relay, didn't help at all. So almost 8 months later the clicking persists at giving me a headache. Also every time I clean the starter with electrical cleaning spray it seems to temporarily fix the problem and the clicking noise seems to be coming from the ECU which I noticed wasn't mounted it was just hanging and and water had been leaking on it from my weathered windshield gasket.

Sounds like you've tried everything but the second most obvious, the ignition!

try lowrangeoffroad.com  they carry a "sticky starter" repair unit. i had the same problem with my 87.  easy to install and havent had any problems since. like you, i could have saved a bunch of $ on new starter parts if i had known about this. also petroworks.com or puresuzuki.com should carry this. good luck, bill

Go to your local big truck shop and get you a push button starter button and wire it direct ,main battery power and staight to the starter. Thats al we do to our off road rigs and use good heavy wire

Is it possible to keep the ignition for the "On" and "Acc" positions and just wire in a switch to engage the starter? EDIT: I noticed if I hook my toggle switch into terminal 86 then ground it out, it will engage the starter is that correct?

i had to ground my starter straight to my battery it didnt say where your ground went. mine was to the motor but i moved it to the starter no more problem. . just my 2 cents

Today I added the bypass by hooking the toggle switch directly to the battery and solenoid, went to flick the switch.............BOOM it clicked! Still wont start so the ignition is out of question what could it be now?

I have read a few posts about this sort of thing and it happens on my 87 Samurai too.  All you need to do I guess is put in a 5 pin relay it solves the problem.  I have all parts but havnt had the time to do the fix on mine yet.  It seems the starter just won't get enough power since the power has to go to the key and then to the starter.  So by using the relay you take the power direct from the battery and the key is just a ground switch.  There are diagrams on a few different places online on exactly how to wire it all up.  It is suppose to work really well.  Here is a link but there others as well.  http://www.zukioffroad.com/Tech_Library/starter_relay.htm
